Why Cheap Transformers Have Hidden Costs

Have you ever wondered why your transformer has a low purchase price, yet your monthly electricity bill stays surprisingly high? Today we reveal an industry truth rarely shared: some transformers keep consuming extra power silently.

We are not talking about electrical leakage, but inherent transformer losses.

Cheap transformers may have no-load losses 20% higher than standard models.

Do not underestimate this gap. For a 400kVA dry-type transformer, an extra 1kW no-load loss will result in 8760 kWh of additional power consumption per year when energized 24/7 all year round. Based on an industrial electricity rate of approximately 0.114 USD/kWh, you will pay nearly 1,000 USD extra every year for this seemingly low-cost unit.

The root cause lies in internal raw materials.

Low-loss transformers use high-grade grain-oriented silicon steel for the core, featuring low magnetic reluctance and controlled iron loss. In contrast, budget transformers often adopt low-grade or recycled silicon steel, leading to drastically increased hysteresis loss.

Another hidden factor is winding material. Some manufacturers use aluminum windings instead of copper. Aluminum has around 60% higher resistivity than copper. Under the same load condition, aluminum windings generate more heat and raise load loss, wasting electricity as thermal energy.

If you supply such units to end clients, they will face inflated power bills after several months of operation and may raise complaints or claims against you.
